Startup Electra Tests Green Iron Production at 60°C: A Potential Revolution

Boulder, Colorado, July 28, 2025 – The steel industry, responsible for about 8% of global CO2 emissions, is on the verge of a potential breakthrough. American startup Electra, backed by major investors including Bill Gates' Breakthrough Energy Ventures, Amazon, and mining giant BHP, is successfully testing a zero-carbon iron production process at a temperature of just 60 degrees Celsius (140 degrees Fahrenheit). This technology promises to solve the two biggest challenges for green steel: high costs and strict raw material requirements.

Decoding the Breakthrough Electrochemical Process

Electra's method is fundamentally different from both traditional and modern metallurgical technologies. Instead of melting iron ore at extreme temperatures (over 1600°C in a blast furnace) or reducing it with hydrogen at high heat (over 600°C in a DRI process), Electra uses an electrochemical process at ambient temperature.

How the process works:

  1. Dissolving Iron Ore: Iron ore, including lower-grade commercial ores, is dissolved in a water-based acidic solution to release iron ions.
  2. Electrowinning: An electrical current is passed through the solution. This current acts as a chemical magnet, causing the positively charged iron ions to travel and plate onto a negatively charged electrode (the cathode), forming a layer of high-purity metallic iron.
  3. Final Product: The output is pure iron plates, ready to be melted into steel in an Electric Arc Furnace (EAF). The only byproduct of this process is oxygen, instead of CO2.
The entire process takes place at an astonishingly low 60°C, which dramatically reduces energy consumption and equipment complexity.

Superior Technical Advantages

Electra's technology offers several strategic advantages that could reshape the future of the steel industry.

  • Energy Efficiency: Operating at low temperatures eliminates the enormous energy demand required to melt materials, leading to lower operational costs.
  • Feedstock Flexibility: This is one of the biggest advantages. The technology can process lower-quality iron ores that are unsuitable for the Direct Reduced Iron (DRI) process, which demands high-purity ore. This significantly expands the available raw material base and reduces reliance on a few sources of premium-grade ore.
  • Compatibility with Renewables: The electrochemical process can be easily toggled on and off, making it perfectly compatible with intermittent renewable energy sources like wind and solar.
  • No Direct CO2 Emissions: The process itself does not generate CO2. The carbon footprint of the final product depends entirely on the source of electricity used.

Outlook and Future

With $85 million in funding from major players, Electra has built a pilot plant in Boulder, Colorado, to refine and prove its technology. The company's goal is not just to make green iron, but to make green iron that is cheaper than conventionally produced iron, thereby driving decarbonization in the steel sector organically without the need for massive subsidies.

If successfully scaled, Electra's method could become one of the most important technologies in the fight against climate change, offering a viable path to sustainably produce the foundational material of modern civilization.
